Instructions:
  1. Prepare: Park on level ground, disconnect the battery, raise the vehicle, and support with jack stands. Remove the wheel, trim, fender (if required), and any components obstructing access to the outer wheelhouse.
  2. Assess and mark: Inspect the wheelhouse and surrounding area. Mark the cut lines where the old, rusted, or damaged metal will be removed. Preserve any usable mounting tabs if possible.
  3. Remove old panel: Use a spot-weld cutter or drill to remove factory spot welds and an angle grinder to cut out the damaged outer wheelhouse. Work carefully to avoid damaging adjacent structure.
  4. Clean mating surfaces: Grind or sand mating surfaces to bare metal, remove rust, and clean the area. Test-fit the replacement panel to ensure proper alignment and fit.
  5. Fit and clamp: Trim or adjust the new panel as needed for a precise fit. Clamp the panel in place, checking gaps and alignment with neighboring panels and mounting points.
  6. Tack and weld: Tack-weld in multiple locations to draw panels together and maintain fit. Complete MIG/TIG welds along the seam in short runs to minimize warping, allowing cooling between passes.
  7. Finish seams and protect: Grind welds smooth where required, apply seam sealer to exposed seams, and coat the repaired area with primer and appropriate corrosion protection.
  8. Reassemble: Reinstall fender, trim, wheel, and any removed components. Lower the vehicle, reconnect the battery, and verify fitment and clearances.
  9. Final touch-up: Paint and finish as needed to match surrounding surfaces and complete the restoration.
